    As long as levels reflect the power level of the characters, then yes, it will need to top out at some point. Of course, that is an arbitrary number, depending entirely on the granularity of the system...

    Well, the best way to do one is to have the characters your players have chosen in mind. Here's my advice though, don't introduce the NPC at the beginning. Have them meet the NPC somehow. Put a prisoner in one of the early dungeons. Some notes, or a fancy item that's valuable, not powerful...

    There is a reason stated in the 2E books as I recall. I don't recall one in the 1E books, but it is possible there is one there as well.

    I'd think of it as a mix between Jeopardy and Double Dare. Or the Riddler's maze in that episode of Batman:TAS meets that dungeon in the D&D movie. Maybe with a little bit of Indiana Jones for good measure.

    Board/Card game suggestions

    Pretty much anything from Looney Labs will meet your needs. Fluxx would be a good first choice, but Chrononauts is pretty good too, but a bit more involved. Catan doesn't take that long, but it might last long enough to be a bother, so you may want to save it for occasions when you have time.
