I really dig the cavalier class so far, although I agree that it needs a bit of "clean-up". I like the broad definition and flexibility that can come with using or creating a specific order can lend. Mind you, I think that since they do pledge themselves to some kind of order (or maybe just a set of ideals) and get oath-related mechanics, it might be best to make alignment be any non-chaotic.
I like the social skills on their skill list (both bluff and diplomacy) as well as the 4 SP/level. The challenge mechanic looks interesting, but I'd have to see it in play before saying how good it is. I am concerned that it would often either be too good (against single foes), or too dangerous to use (against foes with sneak attack or the like).
