The foamboard idea is a great one! I have no idea where I'd pick something like that up, though... hardware store?

I got mine at a "Michael's" chain craft store. It was $4.99 (usd) - actually less with my 40% off coupon. They had varying degrees of thickness, too.

I would guess that any bigger craft store would have foamboard.

How does the size of the figures compare to the size of 25mm or 28mm lead/pewter figs?

Pretty good for the most part. Some of Reaper's minis stretch the limit, but in general the minis I have (wide variety) are close enough in scale that it wouldn't draw your attention.
