What's the biggest RPG product ever?

World of Khass is most likely the largest book of fluff, since there are NO mechanics in the 865 hardbound pages, though there are maps.

I am not sure how that stacks up with the WLD or Ptolus (when you include the CD worth of material).
 

I can't help you with books, but to answer jmucchiello, The Wilderlands boxed set came with 9 large double sided maps. Put together (you need 2 sets of the maps to do this since they are double sided) they cover a huge area.

bigger font = less text per page. In my entirely unscientific point of view, I'm betting that they'd balance eachother out.

Well, only because I doubt very much anybody knows the word count of the products. if they do, by all means use that as the measure!

Ptolus is physically thicker.

Ptolus word count (not including the CD): 492,512

WLD Word Count: edit: just over 900,000.

I'll have to go check the old Thieves Guild series from Gamelords, the books in which were all modularly added onto one another, and inserted into the existing outline structure introduced in the main rulebook. I'd be surprised if they passed the number of pages of the big releases above, though; on the word count score, however, they might fare better....
