I have successfully straightened badly bent plastic D&D minis by using a hairdryer to soften the plastic. Very little heat is needed. I used the lowest setting, held the mini about three inches away from the dryer and gently bent the part I was unhappy with. Keep holding the part you are bending in position while the mini cools. My dryer has one of those buttons that turns off the heat, giving you a strong burst of cool air while you press it. That cooled down the mini quickly while I held it in place. Don't use too much heat or hold the mini too close or you could cause the paint to crack or peel. Be careful not to burn yourself or actually melt the mini. This worked great on HeroClix figs too.

Any source of heat works, but the safest method we've found is boiling water. Actually it doesn't even need to be boiling. We've been using the tap water from a coffee machine (just under boiling) and the minis straighten right up in a few minutes. When you take them out of the water they normally tend to keep the correct shape without having to hold it in place. Before you mail it, try the hot water trick. It might save you a little bit of postage.

I'm supporting the "mail it in an envelope" idea. Use a larger envelope and wrap the mini in newspaper (cheap) and ship it via USPS. It cannot be more than 2 stamps worth (I dare-say it may be one). Heavens, my mom shipped a remote control to me for $1.5 this way.
