Answering the actual question, books that exceeded their use expectations:

Bow & Blade
Relics & Rituals - I expected it somewhat, but it gets used ALL the time.
Creature Collection II

Frequently used items I pretty much expected to get used a lot:
Book of Eldritch Might
Toolbox
Plot & Poison
Tome of Horrors
 


I'd say there's not really any surprises here. The only books that I get a lot of use out of are the core books. After that, probably PsiHB, some of the splats (T&B, S&S), and a little bit of Fiend Folio and Mindscapes (although the use is pretty much restricted to the one page with the revised psion powers chart). Nearly everything else gets one read through and just an occasional reference. If I was starting a new campaign now, I'd probably add Book of the Righteous to the list but I'm not using it much now.
 

Those that I have used more to my surprise than anything are:

* Mercenaries (AEG) -- I'm probably going to have to buy a replacement copy once the spine wears out.
* Path of ... (Fantasy Flight Games) -- I use all four of these books quite consistently, which I never expected to do.
* Spycraft (AEG) -- Feat trees are such a wonderful thing.
 

Stargate SG-1. Bought the book for my wife as a joke. She is a big Stargate fan. Never thought that my group (we hate guns/love magic, no modern stuff for us) would like it. Now every one is solidly into it, and we have gone from one copy to four.
 

Much to my suprise, i use the Kingdoms of kalamar atlas almost every session, even though i bough it to be just an art piece. i use the Villain Design Handbook a lot more than i intended to also. I thought it would cover just BBEGs, but it is a great resource for my lowlifes and thugs too.
Everything else i judged about how often i would need it, and have been right so far.
 

The book I got a truly SURPRISING amount of use from would have to have been "Jade Dragons and Hungry Ghosts" from Green Ronin. I sucked dozens of ideas from that book for a heavy-undead campaign, and even got use of it elsewhere. Jade Dragons was actually the first non-WOTC d20 product I purchased, and for some strange reason I fell in love with the book. This was really surprising, considering I held no real expectations for the book when I bought it. Sadly, my copy retired recently after I brought it to a friend's campaign, only to have it doused in cheap cola. Alas, it will be missed. :(
 

Here's my list:

Book of Vile Darkness: I thought I'd use the major demons, but I use just about everything but the major demons in that book. (That is about to change however...)

FRCS: Bought it mostly for nostalgia, but I go to that book for ideas constantly.

Monsternomicon: I love monster books and figured I'd use a handful of critters from here, but it's one monster book that goes with me to every session.

Oriental Adventures: Picked it up out of curiosity since I never really liked the original verison. Great book. I use everything from classes to monsters and PrC's.

Mutants and Masterminds: Another curiosity buy. Now I'm about to start a super-hero campaign. I've also been using it to convert D&D monsters as well as characters from the old Marvel Super Heroes RPG.

Star Wars Hero's Guide: I picked it up mostly to see how they handled cybernetics. Now I use it for everything.

Surprising?

Mutants and Masterminds. It was responsible for at least three sessions' worth of M&M that I had no idea people would be interested in. In fact, I don't doubt I could get my group inside of a week to agree to a long-running M&M game, because they enjoyed the system.

Arcane Strife. I steal spells from this book all the time for my Forgotten Realms game, for use as custom researched spells, and for "ancient forgotten magic" in the game. The first time my players saw an NPC use the Osseus Eruptus spell on a Brown Dragon, they blew a gasket and fell silent concurrently. :)

D2 and D3 - Gary's "Drow" series. any time my players want to delve the Underdark, I pull inspiration from these two modules. :)
