Dwarf's Toughness

Honestly, I can't think of a reasonable way to threaten this character without going waaay above CR (except for Harm and death effects, which with the Monk variation are even harder to pull off...)

If you mean that seriously, then all I can say is you're not thinking hard enough. A group of shadows will knock him flat as fast as it will anybody else. And while his Will save is higher than a Ftr20, that's hardly a reason to throw up your hands -- it's still low enough that he'll fail plenty of times.

Besides, why should the opposing force worry about whether to kill him? It's not like he's doing much damage for a character of his level. Swallow him whole and ignore him. Or just ignore him.

It would be more fair to do a comparison between this character and a full blown d12 hit dice, +6 to Con - 6/day, no penalties, raging barbarian. I think you'd find that the difference is negligible, and your hp machine gave up a TON to get there. Could still be fun character to play, though. I think he would be even more interesting if you kept going in Druid or Cleric instead of Fighter.

In terms of threatening this character...you're kidding right? It's no problem to deal 100+ hp damage a round to a party after 10th level. Tough monsters, tough spells, and very tough saving throw DC's. This is saying nothing about the abundance of instant kill things that the party will fight with great frequency (killing, petrifying, paralyzing, stunning, etc.).
