Whoever they cast as Iron Man has to pull off the playboy mentality yet carry that superhero chip that Stark has. My pick would be Pierce Brosnan or Adrian Paul. Both would be good in the role, especially Adrian Paul. So let's fill out the cast while we're at it:
Tony Stark: Adrian Paul/Pierce Brosnan
James Rhodes (War Machine): Cuba Gooding Jr.
Happy Hogan: Robert Patrick
Pepper Hogan: Kirsten Dunst
Mandarin: Cary-Hiroyuki Tagawa
Nick Fury: Harrison Ford
Most of the villains would likely be cgi (Modok, Fin Fang Foom).
Interesting cast. I haven't read Iron Man in a long, long while, so I'm not really too sure as to who everyone is. I think I last read it when Romita, Jr. or Simonson or someone like that was doing the art (this would be back in the early to mid '90's).
I think David Keith did a good job as Daredevil's father, and he might make a good Happy (well, he was a good boxer, at least).
And while I think Cary-Hiroyuki Tagawa is an underrated actor, Chow Yun Fat would be my choice. Not only is he better known to mainstream audiences, but you can slap "Also starring Chow Yun Fat, star of Crouching Tiger, Hidden Dragon" on all the ads (nothing like linking it to a film many people went nuts over).
I doubt Harrison Ford would take a secondary role, though. Maybe as the star of a Nick Fury movie.
As for Rhodes, that's a tough one. Fishburne is too big a name, and I can't really picture Cuba Gooding. Maybe the guy who plays Baldwin on NYPD Blue?
