nonlethal sneak attack + power attack

So you can get nonlethal sneak attack damage when using a sap, but a sap is a light weapon, which you can't power attack with. Are there any weapons or ways of doing nonlethal damage, getting your sneak attack damage, and using power attack? It is possible just to get the power attack by taking the -4 to hit with your main weapon and doing subdual damage ... but it would be nice to get the sneak attack damage as well.

Well, if you're Power Attacking with a twohanded weapon at -4 additionally to cause non-lethal damage and you're qualifying for sneak attack, you're at the point which you want.

Where's the problem? Flank him or get him stunned and PA plus -4 to hit.

Take a look at Improved Unarmed Strike (and, if you have ToB:Bo9S, Superior Unarmed Strike).

Power attack is 1-for-1, but that's better than what the Sap gets.

No, you aren't.

With a sap (blackjack) or an unarmed strike, a rogue can make a sneak attack that deals nonlethal damage instead of lethal damage. She cannot use a weapon that deals lethal damage to deal nonlethal damage in a sneak attack, not even with the usual –4 penalty.

It doesn't even need to be improved - a rogue can make an unarmed strike (provoking an AoO) to sneak attack for non-lethal damage with no feats at all.

Or suck up the -2 to hit with a large sap. 1d8 wieldable one or two handed at your choice. A Huge sap, dealing 2d6 could be wielded in two hands at -4 to hit, but that really is not worth it in the power attack output equation.

There is actually a weapon that is a large sap. It's called a Truncheon, a martial weapon from the Book of Exalted Deeds. Essentially, it's a billy club or nightstick (though you may find some argument about the lethality of such weapons in the real world).

Try a +1 merciful greatsword? 3d6 nonlethal damage and all the power attack you like.

This is my favorite so far, because I'd get to shout "Merciful Greatsword Power Sneak Attack!"

Add a level of barbarian, so you can Rage; Charge; and make it a Merciful Mercurial Greatsword.
